How to Size an Industrial Softener (Step-by-Step Guide + Free Calculator)

Sizing an industrial water softener isn’t just about picking a tank and pouring in resin. Done right, it balances water quality targets, salt efficiency, operating costs, and uptime. This guide walks you through a practical, field-tested method and includes a shareable calculator you can use to get a directional idea.

However, please keep in mind that this is not an end all be all calculator. There are many other design parameters needed to size the softeners properly. For that it will always be better to consult a water treatment expert. What goes into sizing an industrial softener?

At a minimum:
• Raw water hardness (grains per gallon, gpg)
• Iron & manganese penalties (rule of thumb: add +3 gpg per 1 ppm Fe and +2 gpg per 1 ppm Mn to “effective hardness”)
• Daily water use (gallons per day, gpd)
• Resin volume (ft³)
• Capacity curve (grains per ft³ at your chosen salt dose—e.g., 6/9/12/15 lb/ft³ ≈ 20k/24k/27k/30k grains per ft³)
• Safety factor (we typically apply 10% derate to reduce breakthrough risk)

Other critical checks (see “Important checks” below) include peak/service flow, bed area and depth, backwash capacity, resin type/mesh, temperature, and leakage targets.

The sizing method (the math you actually need)

1. Effective hardness

Effective gpg = Hardness + (3 × Fe ppm) + (2 × Mn ppm)

2. Select a capacity curve (by salt dose)

Approximate capacities per ft³ of softening resin:

• 6 lb/ft³ → ~20,000 grains/ft³
• 9 lb/ft³ → ~24,000 grains/ft³
• 12 lb/ft³ → ~27,000 grains/ft³
• 15 lb/ft³ → ~30,000 grains/ft³

3. Total capacity (grains)

Total capacity = (Capacity per ft³) × (Resin ft³)

4. Throughput (gallons) before safety factor

Throughput (gal) = Total capacity (grains) ÷ Effective gpg

5. Apply safety factor

We commonly use 10% (multiply by 0.90):
Throughput (safe) = Throughput × 0.90

6. Regeneration interval (days)

Regen days = Throughput (safe) ÷ Daily use (gpd)

7. Salt per regeneration (lb) & efficiency

Salt per regen = (Salt dose lb/ft³) × (Resin ft³)
Salt efficiency = Total capacity (grains) ÷ Salt per regen (lb)
